Sounds to me like you guys are out of accommodated IPD range. Have you tried wiggling the headset around and seeing if the sweetspot is any better if you align the lenses perfectly for 1 eye? Unfortunately the software IPD will only fix scaling issues, if your pupils don't align with the lens then you are out of luck.
